Abstract: This paper presents the experimentally investigated results during fabrication and processing via electrical discharge machining (EDM) of hybrid Al/ (SiC + ZrO2 + NiTi)-MMC. Preliminary experiments were performed to disclose the operative parameters and their range for effective machining. Detail experiments were carried out based on Taguchi's L18 (21 x 37) mixed orthogonal array. The single and multi-response optimisations were performed using Taguchi and grey relational analysis (GRA) approach. Proposed appropriate mathematical relation for material removal rate (MRR), tool wear rate (TWR) and surface roughness heights (SRHs: Ra and Rt) were used to set the parameters and predict expected output in advance. The confirmation test results reveal that the improvement of responses by parametric optimisation are 58.89% in MRR, -49.48% in TWR, 16% and 9.89% in SRHs. This paper explained the combined effect of process parameters on the output characteristics through different 3D graphs. SEM analysis gives the actual condition of the machined surface and recast layer formed.
